The final straw was the 860 pound pallet that slid over a foot into the front of the bed. CRASH!
The shell covers the top lip of the bed and spread the impact force across the width, but...
Now there is an inch or less between the bed and cab and...
there is a squeaking, as if the plastic cab air vent is rubbing against the bed.

Question 1. Where is the vent located? How far in from the door and down from the window.

I'm building a false front to protect the steel (now that sounds weird) and only need to bend it away from the vent.
you can't see down between the cab and bed to locate it? i have not messed with a Tundra, so I have no idea what you can and can not see.
Looking down requires removing the high shell.
they have the curves bed corner so you cant see from the side, right?
